I been working with "two-pound" foam trying to rebuild structures on my 1962 13-footer. I am not happy with the texture of the foam; the cells are too large. Is there a foam that produces smaller cells like the white foam in the original structure? Or, is [reducing the size of the cells in the cured foam] a matter of reducing the temperature of the foam before pouring? Any other tricks? Whipping to break up bubbles?

When Boston Whaler uses foam, they contain the expansion of the foam by their molds, and the foam has to expand against a rising pressure in the closed mold. That is why the original foam in a Unibond hull has high density. I don't know that you can produce foam of the same density if the the foam mixture is allowed to expand against only atmospheric pressure.

I been working with a 6 lb foam from Merton's Fiberglass lately and I really like it. It is much finer in the texture, still sands very quick with a dewalt random orbit sander and has about the right strength.
