I was just informed (by a marina) that my 1988 Outrage [18] requires a fuel tank replacement for about $3,500. The replacement tank will be the same size as the original tank. I'm located in the Northeast. Does the estmated cost of replacement seem reasonable? Are there any options for repair? The marina mentioned installation of a 20 gallon plastic tank on deck, but I [am] concerned about the already limited available space. Are there other options for a below deck tank? |

You should be able to buy a new tank from Florida Marine Tanks for about $1,000. You'll have to remove the console, but replacing the tank doesn't require any cutting of fiberglass. I just paid $4,000 to replace my tank which included the cost of the tank and A LOT of cutting up the boat and then repairing the seam where the entire cockpit was cut and removed to get at the tank. Many here have replaced their own tanks without too much difficulty. If you're in the Northeast, your season is over and this would be a good DIY winter project if you have some mechanical abilities. |

I have a friend with a Robalo who needed his 140-gallon fuel tank replaced: $6,000. There was a lot of cutting required. I freaked out because my 1995 Outrage 21 is 20-years-old. I asked the repair shop how much it would cost me if this were to happen to me. They stated it would be half that amount (i.e., $3,000) or even less, because I have a seam and no cutting would be required. Hope this helps. |

Is the $3,500 price quoted for removal of the old tank and re-installation of the new one? If so, the number is much closer than it initially appears. The boat will have to be de-rigged: everything from the console labeled and disconnected, the console removed, seating removed, fuel tank cover removed, caulk cleaned up, old tank removed, new tank installed, fuel tank cover replaced and re-caulked, seating re-installed, console re-installed, and re-rigged. If the tank is $1,000 from FMT, you still have to pay for foam--if they're going to re-foam it in place--and other materials that might be needed in re-rigging the console. Figure a high number of $500 for various shop materials. Depending on what your boat looks like and the equipment you have, the rest is all about time. $2,000 worth of time? At 20-man-hours at $100-per-man-hour shop rate, the estimate sounds a little high; but it could be a high estimate. I'd figure 12-man-hours max. But perhaps the local tank manufacturer is more expensive than FMT, or perhaps they are planning to do something else additional with the tank ( such as a special coatings). Just my thoughts. |

I had a second shop quote me today and they use the same fabricator as the first shop. The second shop quoted around $3,000 with about $1,400 for the fabricator and $1,600 labor. FMT quoted me just under a $1,000 with 0.125-inch-thick 5052 marine-grade aluminum and an additional $200 for an anti-corrosion coating which they recommended for Boston Whaler boats. While I am familiar with 5052 aluminum, I am not sure what makes it marine grade. Given the limited free time I have I may end up having one of the shops do the job but I will insist that the tank must be fabricated from 0.125-inch-thick aluminum. |

You haven't stated whether this is an 18 or 22-foot boat, but both have very few wiring circuits. If anything like mine, the wiring was a mess from stuff being jury-rigged over the years. Doing it yourself would give you the chance to re-wire, improve 25-year-old wiring, and also fix any other structural problems under the deck. I'm guessing both shops are using Luther's Welding out of Rhode Island. They've made two tanks for me already and do nice work. Re the 1/8-inch aluminum- I doubt anyone would attempt to make it thinner, as it's harder to weld without the weld melting thru. |

If on your OUTRAGE of unspecified length you are happy with the fuel tank capacity of unspecified gallons, then having the replacement tank have the same capacity as the original is a good plan. |

In searching on his username and reviewing threads, I believe the boat in question is an Outrage 18. cf: http://continuouswave.com/ubb/Forum4/HTML/007026.html Are you really sure the tank needs replacing? If they "smell gas" it could be hoses that need replacement or loose clamps. I am skeptical of yards since they are not all experts with a brand of boat, rather just provide service. |

They could do a pressure test. Keep in mind a pressure test in itself may create a leak in a spot where it is almost ready to leak. Might be a good thing, though because it, in my opinion, is better to have problems on land or at the dock as opposed to having them out at sea. |

I agree with Phil. Check your fuel fill hose and vent line first. You are going to replace these anyway if you replace the tank. Pressure test the tank. Replacing these is straight forward, and costs less than $50 in parts. |

The other problem you might run into is the underside of the deck hatch for the tank. May need a bit of attention to keep from opening a second time, sooner or later. |

Sorry for not checking the last few days, but I am also dealing with elderly parents. My boat is the 18 ft Outrage. I spoke with the boatyard that is doing the work and I have a reasonable degree of confidence end experience with them. I asked them to show me the leak and they will do so on Saturday. I spent a number of years in the Semiconductor industry developing leak detection equipment and I can probably come up with a way to stop a leak that is non structural or because of non porous material and I can think outside of the box. I will exhaust every possibility before I give them the go ahead to replace the tank. If needed, I plan to take the boat on Saturday and drain the tank myself as I know the gas is good because I treat all my gas year round with Stabil at the 1 oz/5 gal mix. By draining the tank myself which has just under half a tank of gas in it I can save about $7 gal in disposal costs and fill up my Expedition tank which is 30 gal capacity. Normally I would not hesitate to take this project on myself with my 23 year old son who is still living at home however I just started major remodeling of our summer home and I figured that I can save more applying our labor toward the renovations. Its the time to drop off the tank and pick up the new one, getting all the supplies etc etc. which adds up. Just poor timing. Someone will end up with a decent boat in a year or two as I was planning to upgrade to a 23 ft CC. |

The more I read about the experiences of others replacing their fuel tank, the more I am being swayed to replace the tank myself. A ton of extremely valuable information on this forum. I am curious as to the amount of time it took to remove and replace the tank from those who have undertaken the project. Once I verify that the tank is leaking, I will replace it rather than repair as I want to avoid being out of commission during the prime fishing months. In the Northeast the season is so short anyway. Thanks for all the great information! |

As crucial as the fuel tank is to the safe operation and reliability of the vessel, I strongly recommend replace as opposed to an attempt to fix. The labor required to fix, if tank has to be removed for repair, is the same as the replacement. I am still contemplating whether to get my tank from Florida Marine tank or have a local fabricator build it. The local fabricator that I have selected has done other Boston Whaler tanks and is also the go-to fabricator for the Boston Whaler dealer near me. Costs for me to consider are: FMT - ~$650(Aluminum Tank), ~$200 coating (optional), ~$300 (Freight) Local Fabricator - ~$675(Aluminum Tank), Coating not provided, ~$50 in gas to delivery drawing and old tank and pickup new tank. The amount of time needed to do this project, from all the research I have done, depends on the boat size and model. I can speak of the '98 Outrage 17 since I have experience in exposing the tank. I estimate it to be a two day weekend job for me with some help in lifting the console, floor and tank. I generally spend more time in ensuring that no damage occurs and do a VERY through clean up of items I open. I expect separating the tank from the foam in the cavity will take more time than I expect at this moment. |

Recently I bought a 1990 Outrage 18 in great condition. Before I would spend $2000 to $3000 for someone to replace my tank I would either do it myself or put a 24 gallon tank under the pilot seat. The boat would still have 100 + nautical mile range with a 24 gal tank. You mentioned selling the boat to go bigger. You would never gain the $3000 back from replacing the tank. You would make out better selling as is. Someone else for the right price would fix it themselves. |

Really good advice above, its from a sensible side which I agree with. It may not be factory but it would be completely adequate and of course much cheaper. If you prefer pedestal seats you then could customize a bench over the tank with a teak block and mount some swival seats on them. It would look real sharp if done right and for not too much money. |

I have replaced the tanks in two of my Outrages. Both a 1992 17' and a 1989 22'. One thing that I thought I might pass on; Once the deck is out of the way, I used a pressure washer with a zero degree nozzle to cut the foam. While this method is messy, the process is very quick. The water jet slices through the foam right down to the fiberglass with no damage at all to the gelcoat. I also wholeheartedly agree with picflight as far as not trying to repair an old tank. The incremental cost to go new to me is a "no brainer" Just my $0.02 |

Just a heads up- if the tank has a leak in the bottom, it may be allowing water to enter. That was the problem that exposed the leak in my tank, no gas smell at all. Mine corroded through from the inside out, probably from sitting with water/ethanol in the fuel for long periods of time. I'd be careful about putting it in your vehicle. |

I finally made some progress today in that I now have the center console out of the way and I am ready to remove the deck panel. Do I have to remove the seat pedestal base screws in order to remove the deck panel? Thankfully I have until mid May before this project needs to be done. I sure would love to be able to fill the new gas tank at today's gas prices. |

An inspection of the fuel tank on my Guardian 18'found that there was several inches of water trapped below the fuel tank. I removed the tank and checked it for corrosion and leaks. After giving the tank a thick protective coating I placed it back in the hull and foamed it in place. To eliminate water from collecting below the tank in the future I added a drain tube between the back wall of the fuel tank and the fiberglass well that the tank rests in. This drain tube follows the path of the fuel pick-up hose out to the starboard well. I can now attach a wet/dry vac to this drain tube to draw out any water that collects below the tank. |

Seat pedestal base screws do not have to be removed to raise the deck I believe, however, removing the seat pedestal and any other item on the deck will make it easier to lift and get it out of the boat. I would remove all deck fittings large enough to cause undue forces on the deck during removal and installation. |

I have the deck cover off and that looks to be in good shape overall. It sure is extremely heavy but I got it off the boat by myself. I definitely will need help to get it back onto the boat. There are a few minor cracks but overall it had no sag or soft spots. Can I simply apply silicone to seal up some of the screw holes and other imperfections? I cut the foam completely around the tank with a hand saw but the tank does not budge. I made a special hook device and I am now removing as much foam as I possibly can all the way around. I do not have a good feel for how much pressure I can apply on the hull when prying on the tank and I am wondering what methods you may have used to free the tank from the hull. Most of the 12 holes for the long wood screws that secure the deck cover to the hull appear to have very little thread and grip remaining. What is the best method to reinforce these holes? Epoxy or threaded inserts? I snapped off a few of the screws that secure the tank to the hull with the three cross braces. All screws broke under the hex head. What methods are recommended to break the corrosion? Thanks. |

Post picture on your findings, it helps to see what you are working with. This is a good time to let the open screw holes dry out. Once dried, clean the screw holes thoroughly and then using a syringe, push some thickened resin into it. You will have to drill pilot holes before screwing it back in. Can't advise much on how the screw should be removed if the head is broken off. I had rust in one of the head screws, Phillips head, which I used a dremel with a cutting disk and grind a slot into it. I then used a flat head screw driver to get the screw out. Pre-drilled the deck screw holes.

I need some help and I understand most of what you mean with: "Once dried, clean the screw holes thoroughly and then using a syringe, push some thickened resin into it. You will have to drill pilot holes before screwing it back in". I don't have any experience in working with fiberglass. Could you point me to where I could learn about how to make the "thickened resin"? Thanks. As far as the broken bolts are concerned, I have experience in how to be able to grab onto to broken bolts but I have not had much success in using rust penetrants in breaking the galvanic corrosion in marine applications with anything other than heat which I can't use here, so I could use some help there. BTW I tried to break the tank loose today with a bigger pry bar and still not able to move it at all. Thanks |

thickened resin can be made by using West System 2 part epoxy, then thicken with west system fillers. If you go to any West marine store you will find a section with all of these items plus free tip sheets and instructions on which filler is best. I like to use 404 high density fillers thickened to a peanut butter like consistency for most fill jobs. If you are shooting it from a syring into a screw hole you may have to ticken to a ketchup like consistency. Either way its not hard and there are plenty of youtube vidoes that can demonstarte it. Re the thickened epoxy to fix stripped holes: When I replaced the plywood on my 22 Outrage, I drilled 1/2" holes by about an inch deep where the screws were, then made a small void in the foam under the fiberglass (enlarged the inside of the hole under the fiberglass). I let the holes air-dry until spring (it was too cold for epoxy anyway). After this I poured some epoxy in the holes until they were full. When set, they were solid as can be. Then just re-drill the holes with the cover in place. PS- my T-Top was plated under the deck, then the fuel tank cover was screwed in place. I added extra screws (every 3 inches) where the T-top was anchored to the deck. After 7 seasons of use, the top has never budged, even after running long distances offshore in less than perfect conditions on the way home on several trips. |

@98expeditionXLT, The following link should give you some information on thickened resin. www.tapplastics.com/uploads/pdf/pb14.pdf Working with fiberglass requires some practice. Get your hands on some polyester resin, thickening fillers like cabosil and MEKP (Methyl Ethyl Ketone Peroxide). Your resin will have instructions on how much catalyst to add. The three items above is all you need to get started. Some gloves and acetone for clean is also necessary. Mix and experiment till you get a hang of how it works in the 20 min window. |

To remove the fuel tank from my 1978 20' Outrage, I used a ratcheting strap from 4x4's placed across the gunnels connecting to a bolt set cross-wise in the fuel-tank-gauge hole. The ratchet was able to pop the tank loose after removing sufficient foam around the sides. I have seen other posts where piano wire was used to slice thru the foam. Hope that helps. -mag |

If you are having difficulty lifting the fuel tank from your Outrage and you do not have an overhead hoist all hope is not lost. I placed (2) 2x6 planks across the gunnels and centered a shop floor jack on top of them. Then I inserted a 24" stainless steel tube inside the fuel tank to spread the lifting load and avoid damaging the tank. The floor jack effortlessly raised the tank from it's well. Bill |

On Monday (1/12/2015) I picked-up a 1988 Boston Whaler Guardian 18' in Denver Colorado. It was a Patrol Boat for the Colorado Parks Department. When removing my tank I cut out all the side foam and lifted with a hoist. It picked up the entire 25' outrage. I ended up doing nantuckets setup to pry it loose. That foam is some sticky stuff |

I finally got the tank out after dealing with a continuous wave of snowstorms since the end of January. If it snows anymore, my canopy over the boat will turn into an igloo. I ended up spanning a pair of 2 x 6 across the gunnels about 16" above the gunnels and with a 2 ton comealong I was able to break the tank from the foam bond loose. I estimate that I was approaching the limits of the comealong before the tank broke loose. I got a nice Solidworks file from Luther's fabrication in Rhode Island and will most likely have them fabricate the new tank after I verify all the dimensions. The 27 year old fuel hoses were very difficult to remove. Hopefully I can take care of the clean up and prep work while the tank is being fabricated. |

I thought I saw on the newer Whalers that the tanks are now poly. Doesn't any manufacturer make a replacement for these in the Roto mold plastic? If your current tank is a 90, would you consider a 60 if it means never having to worry about it again? |

My tank is a 63 gal tank. If I could find a poly version of this tank close in size to the 63 gals and fits into the present hull, I would still consider it. On the other hand, best I can tell this is the original tank that I removed and it lasted 27 years. If I can get half that life and still have this boat I can live with that. |

On the bottom of my old tank is what appears to be strips of 1/4" foam about 12" wide with a rubber strip at the keel. Was this used as protective layer between the hull and tank to distribute the weight and eliminate wear on the hull and does anyone know what this material really is? Was it there also to minimize the amount of expandable foam to reach the bottom of the tank? Any recommendations for a foam replacement at the bottom? I read somewhere that rubber, because of the carbon content, in contact with aluminum or stainless increases galvanic action. What alternatives are there for the rubber strip at the bottom and under the three support brackets on top of the tank? Should have the new tank in about two weeks. |

Regarding a poly tank, Moeller does sell a permanent underdeck tank in a 55 gallon size. I do not know if the dimensions would be workable, but it might be worth a check. Tim |

To those who have replaced a tank on an Outrage 18, what padding material did you use between the tank bottom and the hull? It appears that something needs to be there to prevent the pourable foam from flowing under the tank. Thanks. |

98: on my 1987 Guardian 18, there was a long black rubber looking strip about 2" wide...it was in good shape and pliable when removed. This black strip was resting ... Not glued ... In place under the tank center. On the angled sides there was what appeared to be white, life jacket foam about 1/4" thick resting...not glued...in place. This stuff was raggedy, and I didn't reuse it. Since it looked like life jacket foam, I got a fairly new orange life jacket and cut it open. Sure enough, there were like 20 of these pieces in there and not glued, but layered. I can't say for certain if it was exactly what I removed, but it looked to me to be EXACTLY the same type of white material I removed. I simply separated these vest pieces, took scissors and trimmed to fit and installed where the others were in the same way I found them. I actually had to cut a second vest open, as I didn't have enough, but the extra I had afterward went under the top gunnel edge of my dive door for flotation, which works great in the swimming pool....yep, it floats. OK, That's how I did it... I reused the long rubber piece that was there. Be advised that you should evaluate materials yourself, maybe ask Whaler, and then make your own informed decision on such materials....don't take my word for it, my strategy and plan was my own opinion, and there are plenty of those (opinions) to learn from. I did not see any corrosion on my aluminum tank where it touched this black rubber, and I believe my tank was original. I DID have serious salt corrosion on the sides and rear of the old tank...wow, could stick you pinky finger through the corroded metal, never seen anything this bad, ever. EVER...., what I mess. Only thing holding the fuel from coming out was the closed cell foam, and to me, that speaks volumes about the quality of the foam whaler used. I laid the new USCG tank in place, and secured it with the 3 aluminum cross braces. Note that I went on eBay and bought some black 2" wide rubber and cut it to fit...and replace...the old rubber under the aluminum braces....this original rubber that I removed was pretty ugly. Following this, I bought the pour in foam (2 part, mix it and pour quickly), and filled the edges until it came out the top enough, but low enough to allow the floor to go back in. I did have to take a knife and trim some that was sticking up like an Elvis hairdo. Thank you very much. Heh heh Ok, that's my 2 cents worth. I used new USCG approved fuel hoses, and installed all new tin plated copper wire for grounding wires, as original. It cost me about a grand after the dust settled...tank was like $845. Took awhile to do all of this, but I know what I have now is very good quality as I took my time and used good materials. Hope this info is helpful. |

I strongly second nantuckets advise. Water gets under the tank and has no evac plan. Along similar lines I used a short garden hose, down to the lowest and most aft part of the bilge and left the female end exposed near the aft inspection porthole. Occasionally I attach to a drill pump and dry her out. |

When I finally got to taking the tank out, I was amazed at how little water there was in the tank compartment and inside the tank. Now I am totally confused. If the bilge compartment includes the volume on top of the tank then its rather amazing how well the foam keeps the water out, Regards, Tom |
